We have some components that need to meet a 1000 hr salt spray test. Anything thicker than a G90 hot-dipped zinc will make the part not function in use. Other than redesigning the part to accommodate a thick coating, is there any alternative to hdg for a low cost thin coating that will pass the salt spray?

Any info is appreciated...

Zinc-aluminum flake coatings such as Dacromet can significantly outperform galvanizing in salt spray. They are thin enough to be applied to nuts and bolts without interfering with threading.

Electroless nickel is supposed to be the best thin coating for corrosion protection but in my experience it works or it fails absolutely. There is never an in-between.
