Performing an upgrade from SW2010 to SW2011 and am occasionally receiving an error message on this file - previewCfg.sldprt. It's a Toolbox-Drop File Error; has invalid dimensions. Can anyone elaborate on this? See attached bmp.

One, you shouldn't upgrade from one major release to another, you should do a clean install.
Two, when you did upgrade, did you upgrade your toolbox installation as well?

What is your reasoning behind not upgrading? The toolbox is being upgraded at the same time that the vault is.
