Anyone have any techniques they have used successfully to repair a small zinc casting (<1/4 lb)? This item has sentimental value to the owner and has become a challenge to me!

Looked at it but the break line is stretched enough that I cannot get sufficient fit up for super glue.
Also looked at tin/lead solder but had no luck there. Low melting point and rapid heat transmission rule out silver solder.
Thought about TIG with a backing dam but I am uncertain what might work as a filler.
If all else fails, I may use the parts to make a mold and cast a new one.

I have had pretty good results with a kit from these people. It takes a little getting use to but can be done.

There are number of solders that will work but the secret is in the flux. It was no problem when you could use Cadmium in the solder

A two-part epoxy may provide enough filler.

I would investigate adhesive bonding, using something like a two-part epoxy (higher viscosity) to fill the gaps.

Good call TVP...
Lol, near parallel post.

Trust me on this one. Silver soldering zinc can be truly disastrous. First, and only time I tried it, the zinc started disappearing before the silver solder started flowing. Zinc has a low melting point and it fumes away before it melts.

It also has some nasty health effects.
