Has anyone come across the idea of making countersunk screw heads slightly out-of-square so that when a required torque is reached the screw does not 'slam into the hole' and cause thread to strip?
The application is joining thin metal strips together using a thread forming screw, hence not much thread in the sheet being screwed into.

Interesting idea... However - that is why they make torque wrenches - even air driven ones.

Just set the pressure correctly(torque) and you should be good to go.

Why not just make the c'sink slightly off-center? Seems like most of the c'sinks that are done as separate operations are already obround or off-center anyhow.
