Assembly is 77000 elements, inc contac elements is 112000
26 assembly parts
connection of some parts is using rigids
global solution: free
all other faces that are in touch have been set as no penetration node to surface.
all files on local c drive
no errors or warnings , mesh ok
solve starts ok, but after several hours star.exe stops!!!
system hangs
has anyone got any suggestions what might be the cause?
os win-xp
pc dell 670 (dual core)
ram 4Gb
HD space 5 Gb
Star.exe seems to stop wit error message Star encountered problem and needs to close
Is there a limit on how many elements the software can cope with?
Any suggestions by Gurus out there?

100,000 should be no sweat. try running a simple analysis first to rule out some problems, then slowly add complication. ie try everything as fixed and put in some simple rigid boundary conditions. Start with a nice open mesh to speed things along until you figure out what is wrong.

Once you start having multiple parts with different types of contact and penetration you leave more room for problems to creep in. I'm willing to bet that one of your no penetrations is bugging out or the model is insufficiently restrained.

I would define the type of contact between each part explicitlt. I have seen problems with the global settings on contact that cause the analysis to hang. Explicitly setting each contact condition fixed this issue for me in the past...
