Can't seem to find any formulas or graphs for the amount of torsion a shaft (with a flat) can transmit though a d-shaped hole. Any suggestions?

Look in roark table 20, case 7 [5th ed] for the "D" shaft torsion, T35 for Hertzian contact stress [probably somewhere between "knife-edge" & block]

also R.Isakower, "Don't guess on Non-Circular Shafts," Design Engineering, Nov 1980. pp39-42.

Check Peterson "SCF's" too
