I can only comment on a couple of those. The distilled water will be a very aggressive water. Distilled is, in fact, acidic (about 5.5 pH). One question I have is whether this will be a heated solution from the boiler or a cooled down water supply to the boiler. That makes a big difference...
Try looking it up in the FDA or EPA websites. They have a whole list of chemicals and usually an article or two on research done on that chemical. If it is regulated, it probably shows up in one or both of their lists.
It was unclear what your goal is in changing the material spec. If it is to improve dimensional stability, perhaps glass filled or talc filled polypropylene would be enough of a change. Any chemical contact concerns?
I don't know how far down you'll need to go, but there is a company called Erecta-Switch that has a variety of level sensors. A couple of other names are GEMS and Madison. These all have a variety of level sensing styles and may be a help.
