Autodesk products no longer use the ACIS kernel. They dropped ACIS back at v7. I think ACIS is now up to v14.

As long as you print black why worry about gray on the screen - seems like you are loosing important information if you set reference dimensions to display black.

Not in r2005. Looks like you will have to project a curve to the face. Will take some calculations to get the correct curve.

Start a new ipt from the Sheetmetal ipt template.
Exit Sketch.
Click the Derived Component tool.
Select your iam file.
Click OK.
Of course when combined this part will not unfold as the flange would have to stretch. And you did not dimension the 1.5 height.

Mate your two parts into location in assembly.
Start a new sheetmetal ipt.
Derive the assembly into a single part.
