I noticed that odd face at the D shaped boss, I can go back and get rid of that based on changing the profile of the swept cut or maybe replace it with a lofted cut.
The sides are supposed to be different, although i will make them the same when i finish playing with it.

no that didnt do the trick either.... odd, some of those surface commands dont give good results....

I got it, by adjusting my lofted cuts, never could figure out the face surfacing....
