Hi,
I am wondering how linear a real helical compression spring is? Assuming the ends are ground flat, there is some preload, and the coils are not touching, how constant will be the spring rate? Are we talking less than 0.5%? Less than 1%? Less than 5%?

Generally cylindrical coil springs get softer as they compress, because they get fatter.

However, the design of the ends is more important than this effect, once neighbouring coils touch.

Why do springs get fatter as they compress? Something to do with Poisson's ratio?

Yes, roughly speaking. Sorry I haven't got any direct reference for that, but a spring manufacturer could tell you. It's not a huge effect with car springs.
