Apologize in advance for the non technical language. I have got an M12x65 socket caps that is partially threaded. I use a M12 die with the same pitch to fully thread it. The problem is that the nut is way too tight on the new threads. I checked the bolt diameter of the existing threads and the diameter for the new thread that I did. The diameter of the new thread from some reason slightly wider.
My question is what is going on? Why that happens and is it because of that the nut is too tight? Lastly how do i sort it out?

Is the cap a taper thread?

A starting or photo would help.

Do you need all the fastener length? Could you use a shorter SHCS to get the threads where you need them?
Or buy a full threaded SHCS. Din 912 ISO 4762.

The cut threads weaken the SHCS severely.


I think you need a new better quality die. The tough hard SHCS has dulled the die you are presently using.

Does it happen to be split/adjustable die ?
 
Bolt shanks are generally larger than the thread's major diameter, which is the largest that dies are designed to cut. Forcing the die down those M12s is likely springing/deflecting the die open a bit, hence the difference in diameters.
 
Get a fully threaded bolt. They're not expensive.
 
Measure the OD of the new thread compared with the old one. You might get a surprise. I'd have thought a few runs with the die would sort it out.
