I think you are out of luck if you already don't have taps from the bottom and the top of the tank. You need to add these taps and install 1/4" SS tubing horizontally from the bottom tap for several feet so that any entrained liquid will vaporize. Use something like a Rosemount differential...
Actually, if I were the customer I would worry about the valve leaking throught packing if it sees liquids when the safety lifts. If their process can only be vapor phase then your are OK, but if there is anyway liquid can get into that line then extended bonnet is a must. (Unless you don't...
Good suggestions above. I will add the following:
Eliminate dead legs. They take FOREVER to clean up.
Don't use heated derime gas unless your specific exchanger is designed for it.
As certain circuits clean up, pinch those off which will direct more flow to the other circuits that still have...
LOX injection is typically avoided on new plants due to hydrocarbon safety issues. Typically LIN is injected at the top of the LP column so that it falls down into the sump of the main condenser (assuming stacked columns). As far as exactly where to connect the LIN injection that is difficult...
You may be OK. You need to monitor your CO2 toward the end of the cycle. If you are getting breakthroughs when you weren't before then you need to regenerate the sieve at significantly elevated temperatures. The problem is that the zeolite sieve will adsorb the water before the CO2 and cannot...
The problem is not finding the simulation package but obtaining good equilibrium constants. The air separation companies consider these proprietary. You may want to consider hiring those guys to model your columns...
Can you describe how this valve is piped in to the expander process? Do you also have a recirculation valve on the compressor-side of the unit? Have you tried starting the unit without opening the valve? Can you monitor the compressor-side bearing temps during startup?

Type 285 Metal Bellows seal from John Crane. -much of an approvement over the older 28LD design. It is gas lubricated and non contacting. We use them from 20 psig LOX to 1050 psig liquid air.
