Allow 3% to the outside diameter for cold creep in PTFE.
Temperature changes also effect the amount of creep in this product even a 2-3 degree centigrade change in temperature will greatly effect the material, especially on the dimensions you are machining to.
Take the clients advice and wait...
There is a product better than Helicoils, and I've used these many times - they are could Keyserts, they are far superior in locking in, and don't tear out like a Helicoil does.
On the subject of tapping threads in aluminium, the best cutting fluid I've used is metholated spirits.

This sounds as though it's a part that could be easily made in a fabricated steel mould and Rotary Moulded. Only thing is it would have to be moulded in Polyethelene, which I'm not sure of for Chrome plating. Maybe using a cross-link additive to the powder would work mixed with cadium.

I always used to use virgin natural styrene to purge the barrel, set the barrel temps at around 300 degrees C and blast the styrene through on a long stroke and rapid screw revolutions. Never had to remove a screw from the barrel for cleaning, they come up clean with the styrene purge.

I'm interested in a coating to be applied by spraying onto the surface of ABS that is conductive, so it can then be Chrome plated. If any of you guys know of such a product please post it on here. The EMI Paint sounds ideal, but I cannot find that product here in Australia, so much for Google.
