Hello,

This is the first time I have used this service.  Looking forward to some interesting discussion!

For the purpose of joining two plastic shells together, I have seen a square-peg-in-a-round-hole design very successfully used.  When correctly designed, this technique works extremely well.  Unfortunately, I haven´t been able to find any documents where guidelines for the relative sizes, shapes, etc are given.

Does anybody have any tips?  If not I will have to revert to estimating on the safe side and fine tuning later (read added time and cost).

At one time Mattel used a hex peg-round hole system. However, it relaxed and failed over time.

I think you would be better off using snaps.
