I've read the FAQ 559-655 and followed this procedure successfully in the past. Now however it does something to prevent SolidWorks from even starting!
The goal is to populate new computers with our current SolidWorks User Interface, which basically sets all the customized toolbars on/off and their locations. Any similar experiences?

The *.cus file your talking about aamoroso is the file for your keyboard shortcuts and can be copied to the original user of that file - EX: sbaugh.cus - hence my log on name.

In your opinion, if we save registry entries for SW (hkey_local_machine\software\solidworks\solidworks2004) and pass them to another computer, does the tool bars (and other options) get properly updated?

After exhaustive testing on two identical Dell machines I've found the following:
1. *.cus file had no apparent effect on toolbars, macros or hotkeys.
2. Exporting via the regedit command:
HKEY_CURRENT_USER\Software\SolidWorks\SolidWorks 2003\User Interface was the best way to transfer toolbars.
3. Destination machine had to have the above mentioned HKEY deleted from it's registry prior to importing the copy from the source machine. If this was not done SolidWorks would not start at all until it was deleted and replaced with a fresh HKEY.
4. Still looking for a solution on macros and hotkeys. HKEY_CURRENT_USER\Software\SolidWorks\SolidWorks 2003\User Defined Macros... doesn't accomplish this by itself.

Is the only file that contains your Keyboard shortcuts. If you haven't made any then you won't have that file or that folder. The best way to test it is to install SW04 as a new installation and in a new directory. Then copy the User file folder into your SW04 directory.
There is no Reg hack for your keyboard shortcuts that I'm aware of.
