I am new in chassis frame design area for SUV. I would like to know about the manufacturing processes used in the making of chassis frame members and  kind of material  used and what kind of welding is used to weld these togather.

We still press and MIG weld our chassis frame and sub-frame although quite a bit of work is being done in Europe using hydroformed parts and laser welding.

Materials used are generally HSLA steels bare or hot dip galvanneal depending on environment where vehicle is used.

Some of the "new" SUVs are now incorporating Advanced High Strength Steels (AHSS) Dual Phase Steels into their frame rail designs. These designs are as gdodd stated still stamped and spot/MIG welded together. For light truck frame design in north america many of the new frames are hydroformed and MIG welded construction.
