Anyone know why an attempt at making a solid loft gives this error?

You may have self-intersecting geometry.  Are you able to make the loft as a surface?

Yes. And when I cap the surface loft with planar surfaces and knit them, I can't thicken into a solid because of a edge gap. That is irritating as well. The edge gap is so small that the two edges can't be selected.

What I ended up doing with the loft was extending some of the loft segments into the model as opposed to being coincident with the edge of the model.

When I run into problems like that (Edge gaps) I IGES it out, then bring back into SW as a surface and have SW repair the surface then work from there. Works for me 95% of them time.

The problem with the IGES out is you lose the history don't you?  That to me, is a bad workaround. That said why is the IGES gap tolerance larger than the SolidWorks?

I'd be interested in a look, if it's possible.  I LOOOVE a good surface problem (the one thing I don't get enough of where I'm at).

Well, I did get it to work by having the sketch overlap the model as opposed to being coincident with the edge. I appreciate the offers of help though.

What I am really curious about is the underlying nature of these problems.

I never make a surface coincident to another surface. I always send it through and trim it to fit. This helps to alleviate gaps in most cases that I have seen.

Mostly it has to do with the way the parasolid kernel models edges.  With complex geometry, the parasolid kernel does not model the exact edge as determined by the interesection between two surfaces.  It is an approximation to within a specified tolerance.  If the underlying surface definitions do not intersect properly, it can get strange.

In UG, I have seen small faces modeled with too great a tolerance lose some (in one case ALL) of its edges.
