Hello,

My friend is in charge of a storage facility and carts he made are not holding up. It has been 3 years and about 10 of 30 are now broken. The carts are on casters and he wheels them to a place where a forklift can pick them up and move them. They are 4ft W X 6.5ft L X 7ft tall. The weight seems to be the biggest issue because it is forcing the outer walls inward and the wheels wont function properly. The front of the cart is completely open and they need to be designed to support about 1000 lbs. Any tips?

Sounds like you just need bigger members and connections that don't wiggle so much.

My big problem when I design stuff like this is anticipating the forces that will be exerted on them. You can analyze your broken structures and work out what force was exerted on them. Having done that you...
  1. ...make your structure strong enough to sustain the forces.
  2. ...replace the cowboys driving the forklifts.
Are those frames assembled with nails?

Limited info to go on, but solid plywood sides, even if only half the full height may help quit a bit if properly nailed or screwed and glued at the bottom edges and corners.
