I am designing a plastic part that is 4ft. X 3.5ft x 1in. It must be light weight and very durable. I can design out any excess weight, but I need a starting point for what material to use. Part will be injection molded. Any suggestions on what material to use?

Nylon is always a good material - it can get expensive however. UHMW Polyurethane is a good material although it is not as stiff / strong but less cost than nylon. Delrin is a good choce because if its strength and durability. These materials are often used for special tools. Your environments (temperature, humidity) and loading conditions (static and dynamic) must be considered.

1.You would need a very low melt material.
2.Acetal is Very heavy
Nylon is less Heavy
ABS less
Polycarbonate is light weight

It is impossible to specify a material based on the limited info provided. More importantly: what conditions /environment/ mechanical stresses will the part see? There is a very limited number of materials that can be injection molded into 1 inch wall thickness sections, let alone a huge part 4 ft by 3.5 ft by 1 in.
Please provide some basic structural requirements of the part. The other posts are just wild guesses and will do you no good.
