We have a need to enlarge the stator OD slot lamination area.  We need to run some heavier insulated wire between the main core and the outer stator.  Can one enlarge these slots?  What problems could one entertain doing this?

Suggestion: It depends how this will be implemented. If the stator pole cross-sectional areas are reduced, that will have some impact on the motor shaft HP, namely the shaft HP will decrease.

Short answer: I don't know.
Long rambling answer:

The concern would be core overheating as jbartos alluded to.  But I think the back-iron flux is relatively low. (also cooling is low in that area though).  You might smear and short the laminations when you cut 'em.  Again not as bad at this location as it would be smeared laminations on the id of the stator.

Actually I think some cores are welded at the backiron, so in those cases shorting would not be a concern.

Comment: The reduced HP indicated in my posting would somewhat downplayed the concern about core overheating since the flux across the gap would be smaller and rotor currents would be smaller. This is to elaborate on the star posting including the short answer "I don't know."
