Is there a way to create a solid model, starting with a flat pattern, of a part that gets rolled into a cylinder segment?
I really can't figure out an easy way to do it, some of the cut-outs are a bit funky, so simply extruding the cut-outs thru the steel cylinder doesn't work.
We have NX6 "Sheet Metal", but not "Forming/Flattening" or "Aerospace Sheet Metal"

This might not work but, you could try modeling the finished product and then flattening it into a flat pattern.  There is a feature for this in the sheet metal application.

I took cowski's model, edited it so that the sheet metal software could handle it (I created a 'seam' which is exaggerated for effect), converted it to sheet metal and then flattened it (see attached model).

Thanks for all the help.
NX should consider adding something for rolled parts - They have what they need already in there, and they just need to arrange it so it is seemless going from a flat pattern to the finished rolled part.

Perhaps, but in the manufacturing world there is no such thing a 'seamless' part which can be unrolled.

You are right.
In our case we are welding cylinder segments together.
