How does one go about applying a toolpath to cut a surface that is undercut, with a lollipop tool?

You may have to turn off the collision checking on the non cutting moves.  It would help if we know what version on NX you are on and what type of operation you are using.

In general, you need to project along something other than the tool axis. In most fixed axis operations, we look down the tool axis to place the tool on the part, so an undercut is never reached. There are ways to machine undercuts, such as surface contouring with the projection vector sideways, or non-tolerant cavity milling.

I had the same problem. Solved with any of milling strategies where the drive geometry could be set. Try out Surface Area Mill. As far as I remember, there is no need to turn off collusion check, when these strategies are used. Drvie overrides it easily.

Your comments and tips have been most helpful.

Using UG NX version 5.

Once I put a surface region on the undercut area, selection of the area was much easier. Went with a Fixed Contour using the streamline method, with projection vector - normal to drive. Works a treat.
