We have an application that requires a custom non-rectangular lithium polymer battery shape.
Are there any battery companies that specialize in custom shapes?

I would expect most companies that MANUFACTURE them to revel in a custom shape. This allows them to lock you in.  However you better be wanting more than a few pieces.

I think most li poly mfrs will make non-standard size rectangular packs, but that's not exactly what I need.

The application is a mass marketed consumer electronics product, so the volumes could be very high, obviously depending on the success of the product.

What I'd like is to have a little lifesaver shaped battery about 60 mAh.

Start hunting down the LiPO manufactures.

I came across this company back in '08 and contacted them but my project was put on hold and I didn't follow through. I know that they do provide samples at NRE costs and they'll give you a rough estimate based on a drawing you send. http://www.freeformbattery.com/

Free Form Battery looks good. Thanks! They apparently use "Lithylene" technology.

Their website is down but Google displays an old version of the website:

Rivet assembly leverages the conventional idea of securing layered materials together using rivets. In battery assembly, electrodes (cathode and anode) are placed on top of each other with separators in between (Fig. 1). Each of these electrodes has already been punched with small holes (Fig. 2, Fig. 3). Holes on the separator are made after alignment with hot needles."
