I have a spur gear made of 1045 and want to harden the teeth.  What is a normal hardness and method keeping in mind I don't what to make it so hard the material is brittle?

Induction hardening the teeth to a surface hardness of 60 HRC, effective case depth (to 50 HRC) of ~ 1 mm, and core hardness of < 35 HRC would be typical.  However, this is application dependent and not a perfect recipe for every gear.

I would just clarify that 60 HRC should be the maximum, with a typical range of 56-60 HRC for this alloy.  If the contact stress and/or bending stress is high, then this alloy and processing method (induction) are not appropriate.

You may also want to check a mill cert for the 1045. If the manganese is on the low side it will not respond as well to induction hardening, especially if you need greater than 1mm effective case.
