I have a .002" thick oval wall made of HDPE pressing against another flat piece of HDPE.  This setup is trying to seal humidity.  

Currently after machining we are sanding with 1000 grit then polishing with NOVUS Fine Scratch Remover #2.


My questions:  are there any better sanding/polishing methods?  Am I doing this completely wrong?

I have no idea of the component geometry from your description, but why can't you get blown film the correct thickness and thermoform.
