Why are the ratios for gearboxes for example 5.040:1. Why don't they just make it 5.1 or 5.25. Why so precise? Where do they start with working out what it should be?

Just a guess but probably to maximize the throughput horsepower for the materials strength and teeth spacing.

They probably start with some required centers distances based on the external package requirements, the approximate ratio, and the load capability that they're after.  From there, you can pick a range of base modules and widths to give your desired load capability, and then you need to work out the number of teeth you can fit on each gear to have them fit in the package and give a reduction near what you're after.

I wonder if it's because they build a hunting tooth in to make the gears wear more evenly.
