I am using solidworks 2007 / microsoft XP with the routing add-in.
Every time I create a route using a spline I get a bend radius error
at the beginning of the route. I have been spending hours trying to
correct these. Does anyone know how to correct these easily? I am
routing wires and using straight lines with the auto fillet just looks
too blocky.

You are probably getting the bend radius error at the beginning of your route because your spline is cutting away from the route point too sharply.  Try using an arc that has a radius larger than the wire or tubing that you are using.  You can also start the route with a very short straight line and set an arc tangent to the line. That should clear up your issues.
