I want to make 2 derived versions of a part out of one tool, by a core pin touching the textured cavity wall or not; so making a hole or not in an ABS part. Idea is to have no markings on the cavity side after a few tousands shots. does anybody has experience in this?
* what clearence to take between the pin and cavity to avoid burrs
* what about materials of pin and cavity to avoid marks?

is it possible to have a cavity removable insert (even if its no bigger then the pin) right above the pin.  One with textured area, and another that doesn't have the texture on sealoff.

Otherwise, having .003-.004 clearence is plenty (as long as there is appropriate locking, and an adequate amount of sealoff)

core pin material, will depend more on the size and height of pin then anything else (most supplier standard core pins are good enough)

it's not possible to have an insert on cavity side; this is a cosmetic surface. the goal is to have a button more or less on a cosmetic product. and to make these derived versions out of one tool.
the texture is very light.
