I am committed to develop a seminar on tolerance stack-ups and the book I have really doesn't cut it. I found that going through the book did not reflect the impact of profile tolerancing, resultant condition on wall thickness, burr (or edge condition) impact, datum selection, etc. There was quite of bit of adding up the USLs but nothing really meaty.

Can any of the Designers out there recommend a book on tolerance stacks?

I just ordered Mechanical Tolerance Stackup and Analysis (Mechanical Engineering (Marcell Dekker)) by Bryan R. Fischer. I can give some more details after I read and apply some of the principles outlined there.

My favorite is the Dimensioning and Tolerancing Handbook (Drake, ed. 1999), which includes the following chapters on stack-up analysis:

9.  Traditional approaches to analyzing mechanical tolerance stacks

11. Predicting assembly quality (Six Sigma methodologies to optimize tolerances)

12. Multi-dimensional tolerance analysis (manual method)

13. Multi-dimensional tolerance analysis (automated method)

14. Minimum-cost tolerance allocation

...and some more specific chapters on pinned interfaces and fixed & floating fasteners.
