1.  Closed End Rivet Dome heads popping off during vibration test.  This was unexpected and is there any
setting on the pneumatic rivet guns to lower the preload/prestress in heads?

2. Are there rivets/fasteners that can be installed from thicker side of the casting to hold a thinner plate to allow ease of assembly?

What kind of rivets are these.  Size and material.

3/16" AD66h from emhart, hole size 5.75 on the casting, 6.5
on the stamping.  hole size 5.0 tried out with no luck.

Additionally, steel mandrel + Al body, DOmed head

Hole is angular

1/4" rivets too strong as they end up breaking the stamping

Not sure yet if the testing is severe.

Any idea if countersunk heads work better?

Rivets like these are sensitive to hole size.  The body diameter of the rivet is 4.8 mm, and is supposed to be used in a 4.9 mm diameter hole.  You will have very poor joint performance if the hole diameter is much larger than 4.9 mm.
