In solidworks 2005 how do you merge solid bodies, so that I can run it in cosmos express?

In an assembly, you can do a "Save As" and change the file type to a part.  This will create a part file where components are turned into individual solid bodies which can be united (if they touch or intersect).

To unite solid bodies in a part, use "Insert --> Feature --> Combine".
