Hi,

I'm drawing a two part sheetmetal enclosure consisting of a folded and flanged bottom part and a lid. I would like to have the bottom part's edges folded at 90 degrees with a 45 degree relief cut.

Unfortunately, any combination of flange, cut and/or corner seam I make always results in a "Flange body intersects the existing body" error. I can still make an apparently functional flat pattern out of this part but I would like to get rid of the error or find a better way of modeling it.

I have had a look at your model - please send me some dimensions so I can model it myself and see if I get the same error.  Which Inventor are you using?

I also need the following info from your sheet metal style settings:
1. Thickness.
2. Bend radius.
3. Relief shape.
4. Relief width.
5. Minimum remnant size.
6. Relief depth.
7. On the corner tab - Relief shape.
8. Also the Relief size.

If you let me have this I'll see what can be done for it.

Here are the value to the parameters you mention. Btw, whatever values I use I always get this error as soon as 2 flanges intersect on the same plane so I'm guessing the problem has more to do with how or in which order I apply the features. Oh! and here you can download the last version of the part I'm working on.

Inventor 10 Pro
Thickness = 1 / 16 * 25.4 mm (1/16" in a metric drawing!)
Bend radius = Thickness
Relief shape = default
Relief width = Thickness
Minimum remnant size = Thickness * 2.0 ul
Relief depth = Thickness * 0.5 ul
corner tab - Relief shape = no corner tab visible (not using a corner seam in the last version)
Relief size = n/a

The trick is to create one of your flanges short. Use the extents width function inside of the flange creation feature. It doesn't matter how much space is left between the two flanges when you create them when you use the corner seam tool it will bring the two flanges together and eliminate any unnessesary bend reliefs.

I hope I'm not telling you something you have already tried. When are you getting your error? Is it when you create the flanges or when you create the seam? I can't download the part from the link you gave all I get is an html doc with giberish.

Ok I have done a sample based on your info and the downloaded ipt.  I have done some screenshots if anybody can give me an idea of how to get this onto this page or wherever to share it....
