Has anyone gotten this error message when trying to mesh an assembly?

An unknown error occurred while accessing an unnamed file

It seems to happen at random mesh sizes, sometimes reducing the mesh size helps to get rid of it, other times increasing the mesh size helps to get rid of it.

I'm running CosmosWorks 2005/165 SP4.0

Rob,

Yes, we have seen this error message as well. It sometimes occurs when the mesher has difficulty with a face.  Make sure to look at "mesh failure diagnostics" to locate the problem.  There are a large number of strategies to solve meshing problems - try increasing the tolerance if you can tolerate ignoring very small faces.
