Can we weld thin sheet robotically? We would like to weld parts that are 3/16" and 1/8" to a sheet that is 0.035" thick. If it is not possible can we use 0.060" sheet instead?
 Any other recommendation on wire size is most welcome, we are thinking about  using 0.035.

Yes, you can weld such things.  You will have to apply most of your heat to the heavier part.  .035 wire is probably a good choice for this application.
Be sure to check out www.weldreality.com.  This is Ed Craig's website and it is an invaluable resource for all types of welding.  You may want to buy one or more of his books - I have passed them around the plant I work in and have a hard time getting them back!

We consistently weld thin tubing (.017-.030) thick SS in automatic orbital welders.  Welding variables are a little more sensitive then thick sheet but attainable.  As Steve mentioned, target the tungsten towards the thicker cross section to absorb and conduct the heat.

We consistently weld thin tubing (.017-.030) thick SS in automatic orbital welders.  Welding variables are a little more sensitive then thick sheet but attainable.  The joint gap or root opening is very critical.  As Steve mentioned, target the tungsten towards the thicker cross section to absorb and conduct the heat.

We mig and plasma weld .036 - .06 on a daily basis.  It was troublesome at first.

Fixturing is humongous, make sure your fixtures locate the parts consistently.  If you are welding galvanized material be aware of the zinc vapor issues.

Fill what's empty. Empty what's full. And scratch where it itches.
