We have to weld (build up) using open arc process on rollers with approximate dia of 45". Can someone please tell me how to calculate the quantity of weld wire required to build up approximately 15mm multiple pass using flux cored weld wire, size: 2.8mm. Thanks in advance.

Try calling your local Lincoln Electric Technical Representative.  They will most likely be happy to come to your site, tell you what your annual requirements for wire will be, assess the cost of materials and labor, recommend a particular build up wire and procedure and estimate a cost savings for this compared to your current process.  They will do this all for free.
